Breakthrough in Net Shaping of Ceramics into Complex Geometry Components

In a significant scientific and technological breakthrough, a research team led by Prof. V. Seshu Bai from the School of Physics, University of Hyderabad (UoH) has been granted an Indian patent (Patent No. 577626) for developing an innovative method to fabricate ceramic components with complex geometries.
The patented process enables the production of high-performance alumina ceramic components with exceptional properties, including 99% uniform density throughout the volume, fracture toughness of approximately 3 MPa√m, and flexural strength of about 390 MPa. The method is versatile and can be extended to other advanced ceramics such as zirconia, tungsten carbide, and similar materials.

Key Features and Applications
The invention introduces a novel approach involving gelcasting of suspended ceramic slurries into expanded polystyrene (EPS) moulds of complex geometry. These moulds are created using subtractive manufacturing techniques from CAD files, allowing precise shaping of intricate components.
The process also supports the uniform distribution of secondary reinforcement phases, enabling further enhancement of mechanical properties. Given the superior strength, durability, and corrosion resistance of ceramics, the invention holds immense potential for applications in automotive, aerospace, defence, and biomedical sectors, including surgical implants.

Impact and Innovation
This patented method offers a cost-effective, reproducible, and industry-adaptable solution for manufacturing complex ceramic parts with consistent properties. It ensures high precision, facilitates easy mould removal, and avoids undesirable mould–green body interactions.
By enabling the shaping of concentrated ceramic slurries in rapid-prototyped moulds, the process represents a major advancement in ceramic fabrication technology.
